We can do the same in foam or polyurethane... we are located near Vancouver B.C. (several hours fro Seattle)...we have 5 years experience and can help you with a project or help answer your question www.3dcustomfoam.com ..we also 3D model or 3D laser scan and send a 3D file or jpegfor approval before we cut.

All the best!

I'd be interested in learning more about the process and a least some ballpark costs. For instance, can you cut multiple layers from the same foam sheet to reduce material costs? This would potentialy affect design decisions.

What kinds of designs lend themselves to successful scalability? Is an outer hard 'shell' enough of a support or are rods and armatures required?

It's all a mystery to me. :)
